I am at the point of wanting/needing to replace some of the window glass in my project with plexiglass/Lexan/acrylic/unicorn fiber, and am looking for an recommendations regarding materials and cutting of said materials.
The first two windows that I will be replacing are side side/quarter glass at first (so that I can add NACA ducts for driver cooling).
1. What material is best?
2. Would I just be tracing the removed glass and cutting the new material?
3. Care and maintenance?

Champ Car rules on replacing back and side windows is minimum 1/8 inch thick polycarbonate (Lexan) or plexiglass. Bolted, screwed or riveted on a 10 inch max. centerline around the perimeter of the window. Windshields must be minimum 3/16 thick polycarbonate with at least two straps inside the windshield 1 inch wide and 1/8 inch thick. I would use Lexan, I have broken plexiglass fairly easily making replacement window for an old camper I used to have. I would bolt them in and drill the holes slightly oversized to allow for expansion and contraction. You may not be running ChampCar, but their rules are pretty solid.
