New generic braided line showed up- I had to route it with a little bit of a loop since it's slightly longer, but it bled fine and the front brake is as good as ever:

Made it less than 30 miles into the Pine Barrens before being sidelined by a charging issue.  I will do some work to diagnose and repair, but I think I'm done with this bike.

On the upside, Sara had a great time in her first outing on sand with the NX250, and I got to play with the truck a bit.

Hey, make an offer!  Runs fine, exhaust leak, doesn't charge- everything else is in the thread.  I'm thinking it's the stator but could be as simple as a wiring issue, hence why I had all of the fairings off on the side of the road.

Charging issue located, the connector for the stator shorted and burned itself out:

Back in business:

Runs fine, charging fine again.  I took photos to list it for sale but am feeling a little conflicted.

just now getting back to finishing this everything is in place, what I don't  have is loctite, apparently  loctite 648 is the recommended  one. I don't  have it and I cant find it.

did you use loctite for the top nuts? And cam shafts etc? What number loctite? How critical is this thing?

I used Permatex blue medium strength thread locker- seemed to be holding up.

I did sell the bike, it simply wasn't right for my purposes any more and the ride coming to a halt was that last push I needed in order to put it up for sale.  The new owner seems happy with it!

ok... so I've got the sister/brother of this thing... the BMW f650 st (funduro but more streety) 

how did yours run with the pod filters?.. also what is that alaskafield air box?... just a heat sheild from the exhaust/dirt/mud?

that thing looks so much better than the BMW version.

I believe I guessed the jetting based on some post on a UK Aprilia forum and it ran great once it was warmed up, but it was always a little grumpy about starting and idling nicely, especially when cold, until it got warmed up.  I think you've got the right idea on the airbox, it had the top and front cut off so that there was still sort of a box around the filters when the seat was installed and mud and stuff couldn't just splat right onto them.

There is a Can-AM ATV that also uses some variant of this engine with a single carb, DS650 I think, looking at that might be worth a shot if you're hunting for intake/carb options.
