It's going to be tight for sure.

I'm off to the junkyard shortly to try and score a driveshaft. Anyone know if the transmission end is the same between auto Ford stuff and a T5?

AOD yoke will fit the T5, also the m5od in Rangers.

4r70w has a larger output, same as T45 and TR3650.

Thanks for the tips. Found a couple suitable donors, but came ill equipped to deal with the 12pt bolts they used, so I might have to come back again (or just order a custom drive shaft)

All the rear suspension bits are tacked in and temporarily mounted

 

When I say everything, I mean every bit the panhard bar or whatever I end up using to control movement left to right...

Radiator cowl parts came in (and fit, which is cool). I need to fab up some little tabs to bolt the oil cooler brackets to the 5/8 bar where the hood latch panel used to be.

I'm not going to pretend to have an informed answer to that (at least yet).

One thing working for me is about half the radiator extends down below all this other nonsense and can get fresh air from there.

Maybe the answer is in here?

This is the bottom half of the radiator and a 3D printed mockup duct to get air from the two big holes in the front valence. I think I'll add some sort of front splitter extending back to the front subframe to make a nice high pressure region to feed this. 

Also, some more charge pipes mockup now that the heat exchangers are mostly mounted

What can you tell me about weldability of aluminum alloys? The air filter box I am trying to make has rejected all my advances so far, but I managed to weld this without drama

It has to be immaculately clean and preheat will help on large parts. Some alloys are not considered "weldable" but usually you  can get them to fuse together. what are making the air box out of?

Your compressor housing welds look pretty decent!

Air box pieces are 1/8" Aluminum from the local steel yard offcut section (thus, unknown alloy). I thought I cleaned them pretty well with acetone but it's quite possible I didn't clean them well enough.

Seems I was too ashamed to take a picture, but I'll get one shortly.

Have you tried grinding the expected HAZ and welding? If its anodized it'll be difficult to fuse.

I used a brand new stainless steel brush on the weld area, and the weld is mostly going in a fresh cut edge anyway

It looks contaminated, "dirty" aluminum is awful to weld. Scuff it up with a scotchbrite pad or fine sandpaper until you have a uniform dull finish then wipe it clean again, and then wipe it again. Clean the welding rod too.

Clean up the nasty spots with a grinder, clean it up and try it again

Did you have the 100% Argon gas on?  Looks like not enough shielding gas.
