What does the Hybrid pack actually cost? I know nascho was able to build some out of junked cars for Challenge budget but what would it cost to actually replace?

You can put Gen 2 Prius cells into a Gen 1 pack. You'll need two Gen 2 packs to have enough cells to "upgrade" (or repair) a Gen 1 Prius. I've bought them from the junkyard for $150 to $250...each time I buy them, I buy them cheaper. Long story short, if you're handy, you can refresh the dead hybrid battery with newer, used cells and be less than $500 into it. If you're savvy and sell your leftover batteries and get yours on the cheap side, you could end up with a "free" battery ignoring your time invested.

Unfortunately, when you're done with all that work, you still have a Gen 1 Prius.
