My 2007 SAAB 93 has projector beam low beam headlights that use a standard 55 watt H7 bulb. The passinger side has always seemed dimmer and kind of like it is out of focus or the bulb is not placed in the proper focal point. The interesting thing is it has a much more pronounced cut off than the drivers side. Where as the drivers side is probably 30 percent brighter the cut off is just a little less defined.  

What I want is more light further away from the vehicle with out changing the cut off. The current lights only provide about 40-50 feet of visibility down the road.  The thing is I know it has something to do with the projectors. The high beams are a standard reflector that use the same 55 watt H7 bulb and they shine through the same plastic lens that the projector does (they are side by side) and while the plastic is not new it is not yellowed and you can still see through it very well. I am convinced that  there is something wrong with the projectors. 

I really don’t know a lot about projector headlights. Do they age out?  Does the lens age out?  Can they go out of focus?  Can the position of the bulb be altered or can it come out of spec/alignment reducing the amount f light they project?   

Any all info help with this is appreciated. 

I have replaced all bulbs with both standard h7 bulbs and I have tried the top of the line Silvetstar bulbs. The only difference is the light color they did not change the amount of light.

If you can find a setup that'll fit fairly easily in place of the existing projectors, I'd be tempted to upgrade the current low beam projectors to a set of nicer bi-xenon projectors. 

I'm getting ready to do that swap on the BMW, as it'll provide better low beams (better projectors than the current 90s Bosch HID low beam ones in there) and much better high beams (high beams from the projectors plus the existing halogen high beams).

I would try to find some European Spec LHD headlights for your car. You laugh, but their E-Code lights are better than our DOT even in this day and age.

Try spraying them with Krylon clear acrylic paint.

just out of curiosity, have you replaced the lamps? They do go bad over time and lose slowly grow dimmer. The focal point of the lamp itself may also be out of whack

Yes new H7 bulbs. I have not messed with it any more than that.

I would agree that the bulb seems to not be in the correct position within the projector housing. I don’t know if that is adjustable or not. I also don’t know if I can take the headlight assemblies out with out taking off the ground bumper cover. Something I need to look in to.

It's possible one of the bulbs is out of tolerance.  I'd swap the bulbs side to side to see if the problem follows the bulb or stays with the projector.  If it's the bulb, I'd replace the bad one.  If it's the projector, you can usually use aluminum foil to shim the bulb mounting to slightly change the depth it inserts to or the angle it inserts at and see if that helps.
